Quarries, plants & yards

Building Materials.
The same struck-by and segregation logic proven in offshore and ports.

Cement works, quarries and aggregate yards run heavy vehicles and conveyors around people all day. SecureSafety brings drill-floor-grade vehicle and zone detection to the yard.

The sector

Why this sector is demanding.

Quarries, cement works, aggregate yards and building materials manufacturing plants combine the full range of heavy-industry hazards: very large mobile plant, conveyor systems, overhead cranes, processing machinery and workers on foot in environments that generate dust, noise and vibration. The vehicle types involved — dump trucks, excavators, wheeled loaders and articulated haulers — are among the largest and highest-energy in any industrial sector, and the struck-by consequence of a pedestrian-plant conflict is correspondingly severe.

Conveyor and processing machinery creates persistent line-of-fire and entanglement risk that is managed through guarding and isolation procedures, but these controls are frequently incomplete during the inspection, maintenance and jam-clearing activities that bring workers closest to the machinery. A conveyor that is running, or a crusher that has been started before a worker is clear, represents the kind of incident that a permit-to-work system is supposed to prevent but that still occurs at preventable frequency.

Site layouts in building materials operations are often extensive and change over time as quarry faces advance, processing plant is repositioned and haul routes are redrawn. Manual safety supervision of a large, dynamic site is fundamentally limited. Camera-based monitoring provides the continuous coverage across the full estate that a supervisor on foot or in a vehicle cannot match.

Safety challenges

The problems AI solves here.

Heavy plant and pedestrian proximity on haul routes

Dump trucks and wheeled loaders on haul routes and tipping areas create the highest vehicle-pedestrian energy in any land-based sector. SecureSafety monitors every intersection between haul routes and pedestrian access points, alerting when the separation between plant and personnel falls below the configured threshold.

Conveyor and crusher zone enforcement

Processing machinery exclusion zones are the most consequential safety boundary on a quarry or cement plant. SecureSafety monitors every configured machine zone, alerting when a worker enters without completing the required isolation procedure, and logging every entry event for maintenance permit audit.

Dust-environment PPE compliance

Quarry and cement plant environments require respiratory protection, eye protection and high-visibility clothing across active areas. The platform verifies PPE compliance by item at zone entry and monitors it continuously, providing enforcement across the site estate without relying on supervisors to patrol every working area.

Proven in production
The vehicle proximity and machine-zone detection logic deployed in building materials operations was proven first in port yards and offshore environments — both of which carry higher vehicle energy and more demanding detection requirements than a quarry or aggregate plant. The platform arrives already hardened.
Common questions

Questions from building materials.

Can the system operate effectively in the high-dust environments typical of quarry and cement plant operations?

Yes. The models are tested in environments with significant airborne particulate and variable visibility. Camera positioning and detection thresholds are reviewed during the Discovery phase to ensure consistent performance in your specific environment.

How does the platform handle the very large vehicle types — dump trucks and excavators — that may fill the camera frame?

Detection models cover the full range of heavy plant, including large dump trucks, excavators, wheeled loaders and articulated haulers. The platform classifies vehicle type alongside detection events, so the alert carries information about what type of plant is involved.

Can haul route zones be updated as the quarry face advances?

Yes. Zone boundaries are reconfigured through the platform interface and take effect immediately. Safety managers can update haul route zones, machine exclusions and pedestrian areas as the site layout changes, without an engineer visit.

Does the system support sites with multiple quarry faces or production areas connected by haul roads?

Yes. Multiple camera zones across the full site estate are supported. Each zone carries its own rules, and the control room view consolidates all areas into a single operational picture. Multi-site management is also available for operators with multiple quarry locations.

Can the system handle the challenging camera visibility conditions of an active quarry?

Quarry environments present specific challenges including dust, vibration and extreme weather exposure. Camera housing selection for quarry deployment uses pressurised housings rated for the dust and vibration conditions. The detection models handle moderate dust levels as visual noise; in conditions of very dense dust, the system flags reduced detection confidence rather than generating potentially unreliable alerts.

How does the system support blast zone clearance verification before detonation?

Zone monitoring for the blast exclusion area can be activated at the start of the clearance procedure and verified as cleared before the blast signal is given. The platform logs the clearance state of the zone and generates a timestamped record confirming the blast area was clear at the time of detonation, which supports the blast log documentation requirement. This is configured specifically for each quarry during the Discovery phase.

Can the system handle the blast vibration and dust conditions at a quarry?

Camera hardware for quarry deployments is specified for the vibration and airborne particulate levels at each installation point during the Discovery phase. Ruggedised housings with sealed lens protection are used for cameras near blast zones and crushing equipment. Detection performance in dusty conditions is reviewed against actual site footage during commissioning, with sensitivity calibration adjusted to minimise false positives from dust dispersal while maintaining detection of genuine safety events.

How does the system support respirable silica (RCS) exposure monitoring in aggregate processing?

Camera-based monitoring does not directly measure silica exposure, which requires atmospheric sampling. However, camera monitoring at the entry points to high-dust-exposure areas — crushing and screening plant, conveyor transfer points, bagging facilities — provides continuous verification that respiratory protective equipment is in place before workers enter the high-exposure zone. This PPE compliance monitoring is the behavioural control layer that complements the atmospheric monitoring and engineering controls required under COSHH for RCS exposure management.

What does implementation look like for a site with multiple quarry operations across different locations?

Multi-site quarry deployments use a hub-and-spoke architecture: each site runs an autonomous on-premise edge device, with a centralised management dashboard providing fleet-level visibility of alerts, compliance data and system health. The Discovery phase is conducted at a representative pilot site first, with the configuration template then applied to subsequent sites with site-specific adjustments. Multi-site rollout typically proceeds at a rate of two to three sites per month depending on the logistics of hardware installation.
